Copper Connector

A busbar is the main current-carrying conductor running through a panel or switchboard — it handles the full system current over a distance. A connector is the jointing piece that bridges between two busbars, between a busbar and a cable terminal, or between busbars of different sizes or orientations. Connectors are typically shorter, formed to a specific geometry, and designed to make a reliable low-resistance bolted joint rather than to carry current over a run. In practice, every busbar installation needs connectors — at section joints, at equipment terminals, and wherever the bus changes direction or cross-section.

Standard geometries include flat lugs for cable-to-busbar connections, offset connectors for stepped or parallel bus runs, T-pieces for branch tee joints, L-shaped and U-shaped transition connectors for direction changes, and reducer connectors for joining busbars of different cross-sections. Non-standard geometries — compound bends, asymmetric offsets, multi-hole patterns — are produced to customer drawings. If the joint exists in a real installation, we can make a connector to fit it.

Simple flat connectors and lugs are punched or sawn from copper bar or sheet, then drilled and deburred. Offset and formed connectors are pressed or bent to shape after cutting. Complex three-dimensional profiles are CNC-machined from solid copper billet to hold tight dimensional tolerances at mating faces. Plating is applied after forming and any heat treatment. For high volumes, dedicated tooling produces consistent parts at lower unit cost; for prototypes and small runs, CNC machining gives full dimensional flexibility without tooling investment.

Match the connector plating to the busbar plating wherever possible — dissimilar metals at bolted interfaces can accelerate galvanic corrosion and increase contact resistance over time. Tin-plated connectors suit tin-plated busbars in standard switchgear and distribution applications. Silver-plated connectors are used with silver-plated busbars in high-current or high-temperature joints. Nickel plating is chosen for harsh or chemically aggressive environments. Bare copper is acceptable for temporary connections or fully enclosed, dry indoor installations where the joint will be inspected and re-torqued periodically.

Copper connectors are used throughout low and medium voltage switchgear at every busbar joint and equipment terminal, in transformer secondary connections bridging the LV winding to the distribution bus, in motor control centres linking incoming and outgoing bus sections, in EV charging infrastructure connecting power modules to output busbars, in battery energy storage systems at cell-group interconnections, and in industrial rectifier installations joining DC busbars to electrolytic cell feeds. Any installation with copper busbars has copper connectors — they are the component that makes the busbar system work as a whole.

Please provide a drawing with overall dimensions, hole positions and diameters, bend angles and offsets, and the required surface finish. For replacement connectors, a sample or clear photograph with dimensions is the fastest route to confirmation. State the current rating, operating voltage, and environment so we can advise on cross-section adequacy and plating selection.
